So, I have a fresh rebuilt T-90 with all new gear's and shaft's (except reverse gear).

Bolted the transmission to the bell housing, then bolted the transfer case to the transmission. Installed the rear output gear and nut inside the transfer case. Was told I could lock the transmission into second and reverse so I can torque the nut...pulled the shift tower off (was only on to keep objects from getting in) and went to spin the shaft to position the gears and it wouldn't move...locked up tight. Took the T-case back off and took the main shaft out of the transmission to see what's binding. The blocking rings were locked tight and for the life of me I can't figure out why, unless that's normal.

Now when I reinstall the main shaft it seems to go together leaving about 1/4" gap between the blocking rings and the main gear. This gap then effects the clutch pack from going into second gear, as it only engages with the chevron's. I've tripple checked the cluster gears, the main shaft, the needle bearings, the clutch pack...help! It has to be something simple, I just can't see it...time to call it a night and walk away...

OK, so this morning I removed the transmission and bench tested it AGAIN and everything works as it should, although it does turn tight by hand with the front felt seal in place.

Put the trans back on the bell housing, mounted the transfer case and everything seems okay now...I have no idea what the issue was yesterday...maybe I was just tired and thought I had a problem when I really didn't.

Now on to the dual shoe hand brake...I'll start another thread.
